Heavy Duty, Heavier Intent: Tough Trucks' AEV Chevrolet 2500

There's a particular sound a 2500HD makes when it's not trying to prove anything — a low diesel idle, tyres settling into gravel, nothing rattling because everything on it was actually built to be there. That's the first thing you notice standing in front of this truck. It doesn't look accessorised. It looks resolved, like every panel and light was an answer to a question someone asked out on a trail, not a parts-counter impulse buy.

This build lives in the space AEV has carved out for itself — American Expedition Vehicles doesn't do cosmetic. Everything bolted to this Silverado HD is rated, load-tested, and engineered to bolt back together the same way after it's been hit by something.

Armour Up Front

Start where the truck starts: the AEV Front Bumper for 2024+ Chevrolet Silverado HD, winch-ready out of the box. That matters more than it sounds — a lot of "off-road" bumpers on HD trucks are stamped steel with a wishful winch mount bolted on after the fact. This one's built around the load path from day one. Sitting on top is the AEV HD Brush Guard, up to 3-inch heavy-wall steel tubing wearing a multi-stage E-coat and powder-coat finish, tied directly into the bumper's reinforced structure so an impact distributes load through the bumper system instead of concentrating into the grille and radiator behind it. It's drilled and ready for up to two AEV 7000 Series lights, and — the detail that separates good engineering from good-looking engineering — it retains full GM camera functionality.

Breathing Room, Wider Stance

Up the A-pillar runs the AEV Snorkel Kit, relocating the intake from the wheel well to roof height. On a truck this size doing genuine remote-area work, that's less about wading depth bragging rights and more about keeping fine dust and grit — the stuff that actually kills turbo-diesel intakes on corrugated outback tracks — out of the airbox. Around the guards, AEV's HighMark fender flares widen the stance and buy clearance for a bigger tyre and suspension travel without hanging sheet metal past the tread — form following function, which is the whole AEV design philosophy in one line.

Wired, Lit, and Self-Sufficient

Pop the glovebox and this is where the build gets interesting for anyone who's chased a blown fuse at 2am on a trail. The Switch-Pros SP9100 Panel Power System replaces a mess of relays and toggle switches with a single backlit nine-circuit panel, paired with the RCR-FORCE® 12 wireless remote controller for another twelve circuits — control handed to the driver, a passenger, or someone standing outside the truck, without running extra wire back to the cab. Lighting runs through two KC HiLiTES kits chosen by job rather than just maxed out for looks: the FLEX ERA® 4 for long-throw, high-output trail lighting, and the FLEX ERA® 1 filling in the wide-angle ground illumination the big pods leave behind. Underneath, the Trail'd 52-litre Boondocker Water Tank mounts out of the load bay entirely, keeping fresh water low and central while freeing up tray space — the detail that turns a capable truck into one you can actually disappear into the bush with for a week.
